From the mock ups I've seen of the PS4, I'd estimate that it's in the ballpark of 8-10 litres in overall volume. You don't need to have a case that big to adequately cool high end components inside when you have the advantages of direct die mounting, custom made heatsinks and a fully custom case. With off the shelf PC parts, a 6-7l case is fine with proper airflow, and 5l is doable too
However, when you have a case with obstructed airflow, you need to overspec the cooling solution to overcome that.
If cooling was at the forefront of their design, then it would have been designed from the ground up with a clear airflow path through case with minimal obstruction which just isn't the case. Assuming there's vents at the back there's at least a 90 degree turn in the airflow from the top/front vents to the back vents, and the fans will either be attempting to exhaust or intake air through those relatively obstructed and small vents on the top/front of the case.
So with that said, I stand by my assertion that they've put form over function. Which yeno, isn't necessarily a bad thing. I dislike the look of the PS5 but not because it's bigger than other consoles in comparison.
A lot was said and written about loud PS4s, so much so that it was addressed by Bond Villain #23 at the Road to Ps5 video. I'm guessing the size is also meant to get the thing to be whisper quiet.

How do you read the above comments and see hate? It's people discussing a design and what they think is good or bad about it. In case of Vapes it's someone who has a pretty deep knowledge of how small enclosures and airflow restrictions impact thermals and noise. You can either agree or disagree and have a completely different opinion on the matter, but there's absolutely no need to take it personally and feel hated on.
I don't particularly like the PS5 design. I happen to think it looks like something Alienware might come up with, which isn't even necessarily a bad thing. I like some of their products, but they're known for their futuristic / sometimes tacky form over function designs and that's what I see. It's already growing on me though and in a week or two I won't care about it.
How the console looks doesn't diminish my hype for it, not in the least. Can't wait to get my hands on it and (hopefully) never again - as someone who has been mainly playing on PC over the past 4-5 years - experience the pain of loading times and feeling of general slowness I get when dealing with my Pro. Console gaming is also currently the best way to experience HDR gaming, something I'm immensely excited about.
These are my honest feelings about it. I like consoles and I have no reason to hate console gamers, counting myself as one. I feel like your impression of me throwing around console warrior labels comes from me reacting to snarky, malinformed or just plain wrong comments coming from certain console owners. Reacting being the topical word. Most of the times I'm just sincerely joking about it, but then the other person takes it personally (or at least that's how it feels) and down the forum rabbit hole we go.

Funnily enough, despite working with injection molded plastics, I have no idea on the costs involved with plastic manufacturing.
Though assuming they do use injection molding for the case, then I believe the main cost would be the tooling. I'd assume smaller would be cheaper in that regard as the molds would be smaller, unless a smaller design they had in mind required more molds overall or more tooling in general due to the complexity of the design.
For reference, the dieset molds used to make the zips on these bags cost about 100K from what I was told.
From what we can gather from the innards - the PS5 is as custom as custom hardware comes - they didnt just scrape together PC parts from the shelf - so it stands to reason that the cooling solution would be specified as well.

About those 90 degree bends Vapes mentioned earlier, I was watching a Gamers Nexus review of the Lian Li O11 Dynamic case yesterday that mentioned them. Gamers Nexus really knows their stuff when it comes to air cooling and they have found that every 90 degree bend reduces air flow by 30%.
Regarding those plastic molds Vapes also mentioned, yeah, they are expensive. The remaining cost of manufacturing (other than the mold) is just a tiny fraction. And molds wear out over time (it's why you get flashing and other imperfections sometimes with plastic stuff) and you have to make a new mold. Which costs just as much as the old mold.
I learned all this because I'm a turbo nerd that has learned a lot about plastic robot and plastic war game figurine manufacturing. Speaking of, I don't believe many companies outside of Bandai-Namco utilize singular molds that can accept different colors of plastic at the same time. Meaning, if you need multiple colors in your plastic, most companies have to make a different mold for each different color. That's one of the reasons why you see plastic things come in either few colors or are painted afterwards during the manufacturing process.

Nobody is going to really need a 100x IO increase for next gen. Off the shelf PCI 4.0 with 5GB/s would have been easily enough instead of an expensive solution that is only 800GB big and makes upgrading unnecessarily complicated. The box is so massively underwhelming they had to pull features like3D audio raytraced audio out of their asses.
